Their Sock Puppet Pattern is very affordable ($20 or so isn't it?). I have a Guide to Puppet Building Resources that includes links and information you might find helpful too.
You can also search the forum using "Puppet Pattern" and you'll find old threads with links to free patterns.
I think what I've generally used is 35 ppi too and I think that is what's most commonly available. The holes are still somewhat large at that size and the texture can be a little rough. The tradeoff between the number of pores per inch is that the higher the ppi number the less the foam weighs...

I don't personally think that's necessary. Too many sub-categories makes it more time-consuming to browse a forum. If someone is looking for specific information they can use the search function.
It might be an idea to expand the number of forum pages beyond 4 or 5.
There is registered copyright in the United States and Canada and that's something worth looking in to.

It would be interesting to see if that's true and the % of people searching for puppets on ebay who use the term. When I have time over the next day or two I think I'm going to check the keyword stats for "professional puppet".
Under Canadian law your puppets would be protected by copyright, not trademark, since they are artistic works. You can trademark the names simply by using the "TM" symbol after the name or formally registering them so you can use the "R" registered trademark symbol.

That's a good point, any builder who warrants the puppet for five years is probably being unrealistic. Even puppets very carefully taken care of (properly stored in a dry place, in plastic, away from sun, etc.) are going to sustain damage. Especially if they are in regular use.

Purely out of curiosity, I am reading this correctly in understanding that the people who apply for this don't get paid for building prototypes and they have to surrender ownership of their work?
This is sort of tentative still, but I'm supposed to be up in San Antonio the weekend of May 6th, most likely with two other puppeteers (they occasionally lurk here, but don't post). I was thinking it would be neat to organize a mini-MC dinner if anyone is interested.

Chino, if you go to Mountain Equipment Co-Op in Toronto they sell sheets of yellow and blue closed cell foam in the camping section. You'll have to buy a MEC membership for $10-15 to shop there, but you could easily do something like the Optimus Prime head that stuff.
