I don't have much seam allowance, but I try to pattern the material so that the fabric's stretch will give me a little allowance if I need it.
The durability of the stitches depends entirely on how well you sew.
That might be the way to go, a woolen mill or someone who spins there own. I had to get wool custom-spun by someone before and it didn't even cost very much. Another option might be to try creating strands of wool by colouring it and then using white glue to help it hold it's shape.

You really should not dye antron fleece with a washing machine. I think most people who get really good results hand dye it in a large tub. Have you read the Project Puppet Blog post about dying antron fleece? It's a very good guide to dying antron.
You should check what SAG or AFTRA (the unions for puppeteers in the U.S.) charge for regional or local commercials. Be sure to check the local rates because they are very different (lower) than what actors get paid for national spots in the U.S. I think.

In my experience, the RIT chart does work but you have to follow the instructions really carefully, especially quanitities of water and dye if you are mixing two different colours.
Although I've had good results with RIT in the past I really like Aljo dye.
