Don't wait to get started even if you have to rip up your mother's couch to get foam. ;) It's true that the project puppet patterns are super and the play soup video is killer, but there is a wealth of information here, and it's free.
In a recent thread, there's links to a free head pattern...
I've used stainless welding rods (sold by the pound) they are durable but hard to bend. Now I use Simpson insulation supports. $10/100 and are slightly easier to bend. They work well, not sure of the guage.
One last comment, if you are interested in the Project Puppet plans, they are well worth the money and would be a great place to start.
Scrimp, save, sell a kidney...they are worth it.
Jim Henson once said something to the effect that if you study (too much) the work of others, you will inevitably (unintentionally) duplicate what they are doing. It's true.
