Not neccescarily springs, I often just weight the back of the lower jaw behindthe pivot point. Much less fiddly than trying to get the correct tension on the spring.
Ronn Lucas does a routine with a sock puppet and he seems to manipulate it well, without moving the top 'lip' too much. Worth a look if you can find footage (he certainly did it on the Ronn Lucas show, someone may have a copy, I have a somewhere - not quite sure where though!).
Please don't underestimate papier mache. There are many different ways of making it, and it can be very strong. And will certainly be easier to work with, and much cheaper than fibre glass.
A number of layers of brown, parcel paper, glued over polystyrene is susprisingly strong (zippy and...
Unless you're going for uber realism then an invisible rod isn't neccescary, and if you do want ultra realism then perhaps think again as to why you're using puppets rather than actors.
Of course you could always use internal rods if you're keen on very clean lines. I know Hands Up Puppets...

I've done quite a lot of work with latex, but usually for rod puppets without moving mouths.
All best,

No Roy didn't do the puppetry although he did write a number of the episodes. However at times he doesn't do the voices, then they are done by the puppeteers (for live interviews, public appearances, night clubs etc). Ronnie LeDrew is responsible for Zippy, whilst Craig Crane was George. However...
One way of looking at it would be to just work out how long it took to work out the pattern, put it online etc etc, and multiply it by your hourly rate.

I've just returned to this with the thought of making something from the patetrn, if only for a bit of fun, but I can't get the link from your site to work...Any thoughts? sorry.
All best,
James
