maybe one of the only things ill ever disagree with buck on, i find 1/2 inch foam to be great, you can always bulk up areas you need with a sculpted foam pad, or with some boning, its much more flexible, and expresive, but that just my opinion.
granted if you are talking about the common foam...
well its a lot like any thing if you want it to look right you have to do it right,
sewing is the best way to get a real proffesinal finish for your puppet, glue gunning is fine for somethings but if you are gonna do it right you need to stitch the skin, so i suggest you start practicing...
you will need to go to
a fabric store or upholsery store for foam rubber
you will need sharp scissors, razor blades, needles ,thread,
the eyes were vacu form plastic, so you will need to find a substitue for them, maybe plastic spoons
the hair is fur
you will need to order some...
the drapping method you described is what i was talking about, drape the puppet in something like muslin, and work out were your seems are going to go,doo all your gathering and pinching in muslin first, find the center on your puppet and work all the way down, so you sort of have a half coverd...
well are you pattering your pupet?generally after you have assempled the foam puppet(wether its finished or just a final mock up, you need to make a patteren, drapping the fabric to fit you piece, then its a matter of sticking it togother, not sure how to write down directions for that its just...
no , when i started they decided to start filming in L.A.But all the puppets at that point were built in New York, although i believ they are doing them in La now, but this was 2 years ago, i havnt worked on the show since then.
, besides they only lay down the voice tracks, they arnt on set...
i would not think so, in purchasing the item you have agreed to thier terms and conditions , if they say it is for personel use only, then that is what you are bound to do, as for reverse engineering a puppet from some one , sounds an awful lot like stealing to me,
however there is nothing...

except there were only 2 pepes on muppets from space, (they built the second one just for that shoot, up until then they only had the one, mainly because nobody expected him to be such a break...

all i can say is that there is no one right way to stich, whip stiching and baseball stiches work great, what you really need is patients, and practice,
you cany rush it, and...
takes more than a few weird post to scare me off,
but when i post something about puppet building, and muppet building, i am talking from expierience not just making stuff up, just like Buck i am emparting my knowledge to you, however i wont always tell u evrything, since to be a good puppet...
im guessing you are carving out of foam, if so, then you will need to re-inforce the insidde of the foam mouth area, use some ace bandage or soemthing and glue it in there, then u need to form your mouth plates to fit the area you are using.

well as for cost , i think to buy a basic kit you will need to spend about 500 dollars, we used what is called electro staic flocking, basicly charge the flock head and the flock - and + respectivley., you cover the head in a mix of flock glue with acrilyic paint mixed into it, mixed to the same...
well bunsens head is hand sculpted from a very soft foam rubber block , i have never seen the same kind of foam in a store,it was ordered special at the workshop , same stuff was used on the background or generic pigs in the muppet cast, it is smoothed out and then flocked ,
i dont use pom pom s for eys , never have, cant think of any puppets i have seen using them.if they are the furry balls i have seen in craft store i dont see how they would be very durable
i think it great that you are out there i feel bad when i tell people i cant build them a puppet for such a low price, especially when they area small group, but like you stated the time and materials that go into a "muppet stlye " tv ready puppet are different from what goes into say a church...
