I think most people are referring to your Dad's "household chainsaw." Some people do use the heated-metal-filament-thingie but I don't recommend it. When foam melts (even a little bit) it releases all kinds of nasty chemicals in to the air.
I believe - and I may be wrong - but he rose on the third day, it wasn't necessarily an entire three days in between. Here in Canada and also in Austraila, NZ and the UK "Easter Monday" is a semi-holiday (banks, schools, gov't offices are closed).

On a related note, I caught an Easter doc on Jesus on CNN...apparently science has pegged his birth as April 7, 6 B.C. (or thereabouts) which of course means Jesus turned the big 2010 last Wednesday.
Leather is very good and durable...I have a bunch of different pieces of leather I often use for mouths. The manufacturing process is a little more eco-friendly than rubber, which I like.
Reinforcing helps for sure, but how old are these? I'm not trying to give people a hard time about foamcore but it just does not last as long a Corroplast but if you're building puppets that don't have to last years on end or don't get used regularly it could be OK.

My only issue with foamcore is the one you mention, that it can break down. It's just not terribly durable. If I need a rigid mouth I like corrogated plastic (which I think Drew & Donald suggest in the Foam Book) because it's just as light and you can do more with it.
Burr Tillstrom really was a genius. His work is especially remarkable when you remember most of it was pre-Muppet and he of course was always cited by Jim Henson as a major early influence.

Taking voice workshops - the kind intended specifically for people who do character voices and voice over work - has been on my long term to do list for awhile. I think there are a lot of techniques to help you cope and avoid injuring your vocal cords but I don't know what thet are. :(
