    You can cut a triangle out and then glue two edges together to make a horn. You'll have to experiment to get the right shape you want. Once the foam is glued together you can paint it with latex (available at any art supply store). I find several thin coats is better than one or two thick ones...

    What you're describing is "the wedge method" which I use for most of my puppets. You should use foam that is either 3/4" or 1" thick. The real key is to make sure every wedge is cut exactly the same size with the edges cut straight up and down and not on angle. You can hot glue the wedges...
