For Fursuits/Mascots, try Nicodemus' fursuit pages. RavageFrackle also has some pictures of "Nim-Nim", the Big-Bird counterpart from the Egyptian Sesame Street. Perhaps these will give you some ideas. The link to his site is in his signature.
It's not a true "pattern" but try looking for the "Consumer Monster" on Google. (I don't remember its link offhand.) The puppet is a similar type to Rowlf, and should give you some ideas.

Coverings other than fleece
Wow. That's a large question. It really depends on the character. You could leave the foam uncovered and dye it. You can also use fur, felt, or terry cloth. I think I've even heard of some characters being made out of carpet. It all depends on the look you want.
True, but with today's "milk a show for all its worth" mentality, I don't think it would be that big a stretch licensing wise. They make DVD's of shows even before they're off the air now. It also might help them gain some audience share by introducing these sketches on video. Just because...
Forgive me if this has already been answered, but who owns the SNL Gorch sketches? Perhaps if they aren't owned by NBC the owners could put out a DVD with all the sketches. I for one would really like to see them. I've only caught a few glimpses of them on certain retrospectives.
