    If all this is true, the NY workshop will disappear, since when they downsized a while ago they moved it back into the Henson townhouse basement, where it was located during The Muppet Show. As for where they build the Sesame Street characters, I believe that's a totally separate workshop...

    It's great to hear that you're using styrofoam balls and the black dots from the googley eyes! I build professionally and use that same method. For the sheen (I do not do this since the puppets I build are for TV, and the glare from the shiny eyes does not work well on camera I've found...

    The best tool for cutting is a band saw, but if you don't have one then try the methods listed by Adam. :)

    Foamcore mouthplates

    Leather I've found is the best mouthplate material for me. Thin leather is flexible yet stiff and will last forever. The stuff I use is from rolls of soccer ball leather stock from Spalding.
