I gave up puppeteering profesionally almost ten years ago. I actually started in the Bil Baird side (read:marionettes and wood rod puppets) A puppeteer named Nik Swindin was a great mentor to me, and now that he's passed on I miss him terribly. I learned Henson-style puppets at a later job...
A good way to get cheap foam is to buy a cheap foam mattress cover. It has those weird waffle shapes, but you can either trim those off with an electric knife, or just use the flat side & squish that part up with contact cement.

The mikes are taped or strapped to headgear because puppetry if they were on a headset (like the ones in RENT,) you'd hear all the heavy breathing that puppeteers try so hard...

Interesting - my son (now 2 1/2) always hated Monster Clubhouse, (except for the aforementioned honk your nose song) as did his little friend - and he loves the classic monster sketches, especially Super Grover. He does, however, like the JTE animation, which I don't particularly like.
Actually, Super Grover has made several appearances on Elmo's World (though they are clearly new skits,) one on the episode about family, where you get to meet his mother during the fainting bit, and one, I think, on the episode about bicycles ('nuff said)

I've always appreciated that Sesame Street wasn't cheap and paid for the rights to that song; I really hate it when TV shows, restaurant chains, and movies try to make up their own. It's become an American ritual. The Elmo's World Birthday show, although it sang the "Birthday Song" to the tune...
