That's great news, and you guys deserve good things cause TVTV is fantastic.
I spruiked you guys on youtube as a message to my subcribers basically saying "jeeze if you like my inane cr@p you're gonna love these guys' stuff cause it is way awesome".
Well, a whatnot is just a basic head with a range of features and things that can be stuck on, so really just make simple shaped head puppets, make a range of different eyes, noses, ears, horns or whatever, and use velcro, double-sided tape, or pins to keep the features on and that's about it...
I was always a fan of the surface texture seemingly random, but when a mouth opened you suddenly realised it looks like a face.

Seeing as it's for a costume, you could use wool for the hair, considering the size and limited use it's gonna get. Plus, because it will be larger than the real Animal the thickness of wool might scale up better?
Because of the size of Animal's head in relation to his body, I wouldn't worry too...
I prefer cable operated because it's more control. The problem I have with technology involved with something artistic is it dillutes artistic involvement. Even if it's a variable speed motor, it's still limiting the artistic process, even if just slightly, and limitations and art go together...
He seems to have his back towards the audience, so the front of the puppet is his palm. I'd say the puppet's left hand is his ring finger and his pinky is folded up inside.
Also appears the mouth is operated with his free left hand because you can see his sleeve twitch where his arm is bent...

Barney looks to be radio controlled because his mouth has no real speed other than jabber. From memory I think his eyes move from side to side too.

When cutting the foam with something like boxcutters, use a new sharp blade. If it's even slightly dull it won't slice through in one move and you could tear the foam's edge. Try to use the best materials and stuff if you can. Even just decent contact cement. I used crappy spray adhesive contact...
