What you're talking about doing is high grade movie animatronics kinda stuff, where they punch fur into the latex face, for something like chewbacca, I know his fur was Yak hair, but not sure how they attached it for the suit.

I guess you mean how dense the foam is or rather how much is carved out from the inside. Does look like there would only be minimal foam removal inside, maybe very thick all around because of the way the head seems sturdy and doesn't flex.

I've just cut circles out of black electrical tape. Puts a little shine on the pupil, which I dig.
Not sure what you refer to specifically, but the skull is just carved foam, and it's covered with faux fur sewn together. If you saw the underside of the fur skin, you'd see the mess of seams trying to get it to shape to the foam head.

It's an artistic pursuit and there are no rules. It's like asking "what can I use to make a sculpture?". You are only limited by your creativity and imagination.
Tackle it from the end, backwards. What you want to see as the finished result and go from there.
I use the plastic covers from old A3 spiralbound sketchbooks. I got a pile of them under my bed, but ice cream tub lids would be about the same. Fun too.
