I had a feeling you might be dealing with a limitation like that. Projector screens aren't too wide, so that will be a challenge, but here are a couple things you can try to help loosen up your framing a bit:

It depends on the design, really. But you should always strive to make your puppets as light as possible, so using 1/2 inch foam whenever possible will help a lot. Also, 1/2 will be more flexible for the mouth movements, facial expressions, joints, etc.
Hand position inside the puppet (ie: comfort and control when operating the mouth) is very important, too.
I will second Blink's suggestion to practice with just a bare hand in front of a mirror or video camera before worrying too much about the puppet. This will clearly show how moving just...
Long arms can be very expressive and an excellent resource for the puppeteer to create actions and moods.
Look at the designs of Gonzo, Kermit, Animal, Floyd, Grover, Janice... ALL have very long arms.
