    You don't really need a pattern. First draw a sketch of your character. First from the front then a side profile, both with the mouth open. Take the shape of the head put the front shape on one side of your block with a sharpie. Then do the same with the profile on another side. Carve out both...

    I love the way the sewn mouth turns out...if its done right obviously. I admit that I sometimes use hot glue as a shortcut...but I'm proud to say that the last puppet I made was completely needle and thread handsewn! Yay

    I would be more afraid of the foam cracking or chipping or possibly becoming fragile after it thaws.

    Carving head, freezing upholstery foam?

    Usually when carving foam, I use a sharpie to outline the front shape of the head and the profile on the other side, and then cut both shapes out with a sharp bread knife, then round the details out with a big pair of scissors that I find myself having to sharpen frequently.
