Well said at savethemuppets.com. Disney prostitutes their own characters, why would we expect any different. If only we could go back to days of Walt and Jim when quality and loyalty to character meant something, no matter how much money was to be gained or lost.
Airbrushing
A fabric pen is probably the safest. I use a fine-point Sharpie. It goes on real quick, and once you are familiar with the pattern, there's only a couple spots to avoid marking around the mouth. You would assemble the head with the marks on the inside. If you need more on this...

I don't think you can dye Scott foam white, at least I haven't heard of a way. You might just consider leaving it its natural color. The off-white, yellowish hue still says "death". Or you could airbrush the foam white with airbrush paint used for t-shirts (such as Createx)...

I agree with Buck. You'll want the suit and head as light as possible. I'd try thinking very minimalistic. I would suggest building the head from 3/4" to 1" sheet foam and supporting it internally only in the necessary places, for example, around the eyes if they are to move...
