The patterns in the Forma Series really require minimal sewing. Sam the Eagle, I believe, is patterned sheet foam. In the Muppet Shows, the foam was left uncovered. In some later movies (I think Muppet Treasure Island) Sam's head was covered with fleece.

I wouldn't use regular upholstery foam from a fabric store for Gonzo's nose. I don't think you'd be happy with the results. Scott foam, reticulated foam, filter foam, open cell foam, whatever you would like to call it, is what you need. It looks like gfarkwort over in the Puppeteer's Resource...
