Just further to what Ravagefrackle said, Zack from Furry Puppet has said numerous times here on the forum that he's a fan of carved rather than patterned foam puppets. Carving also seems to be a signature feature of (Furry Puppet builder) Maria Gurevich's style.
Have a look at the animatronics and puppet mech section on PuppetBuilding.com. You should find some helpful resources there. A cheap and easy way to do a Pepe-like mouth mech is to use a fish hook remover, which you can buy at Wal-Mart usually.

There has been a lot discussion in the puppetry forum about "walk around" puppets like Big Bird and Bear in the past. If anyone wants to look those up, just do some searching in the puppetry section.
I don't think you could call any of Pixar's work "pretty dead" and Gollum was a very convincing, beautiful effect that would not have worked nearly as well with animatronics I think. Puppetry and computer graphics both have strengths and weaknesses.

I'd heard of this video, but never seen it until now (thanks for sharing that Wes). Whatever people think of this material, Clampett was a real pioneer of puppetry on TV. In the 1930s he worked at his "day job" as an animator at Warner Bros. and spent his evenings and weekends doing puppetry.
Maybe try avoiding "uppets" altogether? The only variation on "puppets" (other than Muppets) I have ever really heard that I thought worked was The Wippets. That's not to say it can't be done, just that good names are hard to come up with.

I'm building the mouth plate for a large alligator right now and using Coroplast (corrugated plastic, the stuff they make lawn signs out of). It's a really big mouth and it has to be light and sturdy with a bit of bend in it.
