There are many different types of foam. Some are "rigid" and some are "flexible".
What you want for making Muppet-style puppets is "flexible" foam or "furniture foam". "Rigid" foam is like styrofoam. And there are many types of rigid foam, so don't get them confused.

First off, None of my puppets have mechs inside. So no worries there.
Usually we load puppets in a large suitcase and check them at the counter. Our puppets usually travel pretty well... mostly soft and squishy. They end up being padding for our little dvd player!
