what kind of materials would you use to make a mouth plate? I usually use Cardboard or Foam rubber and sew the fabric on top of it afterwards.

I thought so too. Jerry Nelson's Voice is heard more times then any other performer. but Jim Henson was kinda like that back in the 50's and 60's before Jerry actively voiced for the muppets.
