I've only ever sculpted puppet heads and bodies out of block foam, except the one time I built a full-body puppet.

When you guys say "electric carving knife" are you talking about the battery powered, heated metal filament that melts its way through foam, or what my father-in-law calls the "household chainsaw," a double bladed knife you would use to carve up meat?

... Oh, and they sometimes sell off leftover foam scraps for cheap. I still check fabric stores in my area for scraps - some habits die hard.

In my college days, living in Arkansas, I bought sheet foam and block foam from Hancock Fabrics. I don't know if they have a Hancock Fabrics in your neck of the woods.
To be honest, I don't know if this is the best foam to use for puppet building. I sure got mileage out of it.

Since the pieces are made of some kind of soft plastic/hard rubber, I've been able to bend the Rizzo pawns so that they stand up straight and don't fall over.

Another thought - in the book Jim Henson: The Works, there's a great picture of Richard Hunt standing around as puppet builders build the under structure of a full body puppet on him. If you take a look at it (I think it's in the Muppet Show chapter) it will give you a good idea how the pros go...

In college I made a full-body, hot pink and tan gorilla. I built the whole thing out of 3/4 inch sheet foam, using (actually, lucking into after some trial and error) the "wedge method" that Buck Beaver details in his wonderful puppet building tutorial on his website. I built gorilla feet...

I haven't bothered to turn the otters inside out, but I believe the lining goes all the way up - I think that the "sleeve" is just sewn to the inside of the fur before the puppet is actually assembled. So, in other words, you cut your pieces, flip them...
