It may not be as noticeable in the movies, but episodes of the Muppet Show and Sesame Street are where it can really be spotted. I could be that I just looked for it more too, even as a kid I had to know how it all worked...... :smirk:
I haven't watched it this season, but I know before he was all one piece. No arm rods, still a glove 2 man puppet, but he did not have the gloved arms separate from the body as does Ernie and Fozzie...
There really isn't an illusion to it. A character like Cookie or Telly Monster is a glove puppet where the body was all one peice, but puppets like Ernie or Fozzie were always noticeable to have the arm coming up from the bottom of the screen.
To me, I never really thought they tried to hide it?

That link is for a puppet head, I think you are on the right track in regards to the chin strap you mentioned. If you look around, there is another thread which I believe talks about what you are trying to accomplish.....

Wow Shoe Fairy, I think I owe you a comish for that one! Honestly, there are alot of great builders on this forum he could ask that would love the chance. But if he has been waiting a few years already for a reply from Jarrod, then I think his mind is already made up........ :)
Have you tried him through his blog as well? It may just be that he's focusing on orders that he already has? Nutty Puppets actually just had a few puppets up on eBay that you could have tried for if you needed one quick...
