If your happy with the overall shape of the pattern, can you just increase the size on a photocopier? And keep increasing it until your happy? :-)

By making a mould. Out of clay for example.. http://en.m.wikipedia.org/wiki/Vacuum_forming

Its a way of forming shapes with a sheet of plastic. It is "sucked" over a mould to give it shape.

I to have wandered this.. But have come to the conclusion that most are specially made. Probably by vacumn forming. Yea definatly start with regular fleece.. And it comes in a gazillion colours to so saves the dying :-)

They come with fastners..

Do you mean how do you fix them on his head? It depends what your using for the eyes? I recomend 35mm half dome puppet eyes, and black electrical tape for pupils

His head has nothing inside apart from the performers hand.. And the mouthplate. Its your hand that gives him his shape and expressions :-)

Thankyou :-) Yea he has definatly evolved a lot over the years!.. Some changes are almost un-noticable until you start using pictures as reference!
