I made some head-bases with 3d-printed nylon (Taulman Nylon 618) - those two are big enough to be used for costumes. I can print them smaller if I want to.

The cat mask (without the jaw) took about 6 hours to print (layer height 0,30 mm) - weights 84g. I used the Makerbot ABS preset - just changed the temperature of the extruder to 245°C.

You can get the 3d-models on Thingiverse (they are licensed under the Creative Commons - Attribution - Non-Commercial license):

These models are really tough - I can compress them to half the size and they go back to the original form. It cannot be crushed or ripped apart. I'll make more parts - like hands and arms with nylon in the future.

I painted the eyes, added some teeth with Plaast and covered the head in painters tape. Now I have to decide on a fur pattern - I'll draw it on the painter tape, cut the tape so that I can lay it flat and use that as a pattern to cut the fur.
