That odor is probably just plastic gasses sealed inside when the ping pong ball was injection molded. I doubt they are flammable. But, like most (or all) plastics, any fumes caused from burning (or melting) them will be quite toxic and so good ventilation is very important when working this...

I have an untested idea that may work for slicing a ping pong ball... Similar to the tip of the hot glue gun theory, but a bit different. Hot wire can be used to cut foam and other similar materials, so why not a plastic ball? A simple jig could be made that would support the ping pong ball...

Congrats on the success of your show! Just be careful taking on any paying gigs and using Kermit or other unlicensed characters in the act. Better to avoid any possible issues with public performance copyrights. :)
