is the mouth actually on a hinge? and could you cut a small hole on either side of his mouth (behind the corners) and reattach it? you could sew up a hole without it being very noticeable i think.

but the doozers would definitely need to be puppets of some kind - audiences would expect it somehow and fans would appreciate the nod to puppetry. plus it would be a good place to put some fun and creative tricks in your show.
oh and I think puppets would actually limit the show. With humans, you could have a real hook with a "take" on Fraggle Rock, similar to the Lion King, and people would be curious on how it'd be done.
Also, with puppets, you're limited as to where and how they can appear as well as what they...
I'd cast it with smaller actors to play fraggles and larger actors to play gorgs. And then you can costume the gorgs with round bellies, large head pieces and big padded feet to get that gorg appearance and then fade their colors to seperate them from the fraggles (who'd be in bright colors)...
well, that's the great thing about customizing these things. If there's one thing that this thread has proved, it's that we all see Animal differently.

here's a shot of the felt numbers - there were also letters and symbols in the pack! pupils were made from the bottom punch out from the #8:

oh, and each pack comes with two sets of numbers so you don't have to buy two packs.
Finally got some pics of my Animal. This is after the hair settled down (with glue and gel) and replacing the pupils with the pop out circles from that pack of velvet numbers i found.

you know what i was thinking? When i was working on getting Animal's hair to lay down, I was wondering why they didn't push Animal's hair in at an angle instead of straight in. the reason it sticks straight out is because that's how it's coming out of his head. if they'd been able to push it...
Can't tell you what the brand is. But it was the only bag of velvet letters and numbers Michael's had. I took my chances with this since i couldn't find precut velvet circles. Punching out the lower circle out of the number eight gives you the perfect pupil - and it comes with two eights so...
if anyone needs new pupils for animal, and can't find the round velvet eyes at any craft stores, Michael's sells velvety stick on letters and numbers - and the punched out bottom part of the number 8 works perfectly.
Oh, and be careful if you're using hair gel - you can flatten his feathers...
GOT HIM! thanks to the suggestions above, i'll either be doing some sewing or some gluing this week. Animal's hair is pointing straight up all over. and i'll probably work on his pupils sometime soon.
