We should have a new video going up Monday. We had to cut two pretty funny sequences for time. We already released one as a perk for people that contributed. This new one will be for everyone. ;)
You can buy boning super cheap on ebay by the roll. When you buy it at a fabric store, they sell it by the yard and gets expensive really fast. You use a lot of boning on each puppet, but a roll will probably be enough to make about 6-8 puppets.
The set's almost done, but I'm still rebuilding the puppets. The puppets we have now would never survive the filming and wouldn't look that good on camera.
It looks like we'll start shooting in February 2013. In that chunk, we'll be able to shoot all of the Bridge stuff, Airlock scenes, and Galley scenes -- that's roughly 70% of the film. Then, we may have to break and build a bunch of flats, unless we can build them pre February. Once the Flats...

It's been an exciting week for us! We finally started our Kickstarter campaign and raised all the money we originally asked for in a little under a week! We were totally floored by it, since we thought it would take the entire 47 day run for us to even get close -- so now we're trying...
Congratulations! I'm so happy this worked out for you. I remember what a gamble it was back when you took this on and I'm glad that all your hard work is paying off!
Also -- make sure the stretch of the fabric goes HORIZONTALLY. If it goes vertically, then the neck will get longer as the years go by. If the stretch goes horizontally, it'll be easier to get the puppet on and off as well.
I'll be there. Maybe I'll bring one of my puppets along. It'd be nice if we could do something in memory of Earl there, since he was such a staple of Comic-Con for some many years.

I use s plastic "For Sale" type sign for the upper palette (You can cut them with scissors. They should be fairly rigid plastic) and gasket rubber for the lower. My mouths are pretty large, though -- so it needs the structure of the for sale sign to keep it from frowning all the time. The rubber...
Roll it up and put it in a plastic bag. If you get a gold or a weird curl, you can fix it by hitting it with the steam from an iron. It'll relax it enough to uncurl it and will be as good as new once it dries. Be careful not to hit your hands with the steam, though -- it'll burn you!
Look around for a product called L200. It's a type of denser foam that will hold it's shape better when you cover it with fabric. You can even glue it over the foam you already have in there and then recover the entire beak. The downside is that it's not very flexible, but it won't cave in, either.
Do you whip stitch it while the fabric is ON the foam understructure? Are you using seam allowances?
The best results I've seen are done this way:
1. make foam puppet, with mouthplate installed.
2. cut fleece with no seam allowances.
3. pin fleece (WRONG SIDE OUT!) onto foam puppet, paying...
