If you go with Antron you'll be waiting for a while as they don't have any and said there maybe some available in late April :-( I would go with ordinary fleece. I would suggest sewing by hand- you don't need no stinking sewing machine :-)
Hope this helps...
He seems fairly easy, I would purchase Yellowish brown fleece, a Zipper :-), Black and red fabric for the mouth and tongue. Blue, Black, Brown and white felt for his eyes.
Start by building the head using wedges- 1/2 inch poly foam would work nicely. Simply measure out...

You can find gasket rubber at hardware stores at about $20 for a pack of 4. Check the plumbing section.
For alternatives I would go for plastic type material like Bleach bottle, and Ice cream...
It's on my Flickr page- search for Puppet Pattern. Please note it is fairly old and wasn't intended to be available to the public so it is in rough form. I have instructions on there too.
I suggest starting here and then look at my other photos for the rest of the pattern and instructions...
Although my puppetry skills are somewhat good, my Kermit impression is horrid and thank God I know this. Pictures will have to suffic LOL
He'll sit on my workshop shelf and be a discussion point with any visitors that drop by LOL
I started from scratch and created a pattern. I built a "rough" version using the pattern I came up with and didn't like it.
So I then took a pattern using the photo of the disected replica floating around here on the web. I traced it, and re-sized it. I only took the head pattern.

Thanks! I think if I ever build him again i'll shrink the pattern down 10%- notice how his tongue is further up when it should be closer to this bottom lip. Oh well. :-) I had fun building him though.

Thanks.
PS- Big thanks to all of you...
I have a handmade vacuum form machine- attached to a shop vac. The poly is heated up by a heatgun. Then I just turn on the vac and slap the poly onto the former and blame! Instant form. I guess I'll have to test it out. I'll let everyone know how it goes.
Good to hear it Puppet Slam went...
I've been using Rigid Urethane Foam to form puppet eyes in the vacuum forming process. Where I purchase the Rigid Foam has been super expensive- then I got to thinking...can I use a substitute? I have 3- 6ft solid pink insulation sheets (Extruded Polystyrene Rigid) used in home insulation, it is...

I'm not certain if he used the full Monstro pattern - he may have altered it a bit too. I suggest asking him.
I have never made an Elmo but someone on here made an Elmo and used the Monstro. I'm on my mobile so I don't have time to find the pictures but when I get home, I will try to find it. Or if someone here can post the link...I believe the same builder made a Kermit.
