Ive done a performance for drama for a song from Avenue Q. My friend made the puppets but had some random pieces of foam inside the head to keep shape. I was wondering if there was a more efficient way.

I don't know about "random" pieces of foam, but you can always clip and shape "head stuffers" from sheet or block foam and insert it to keep the head shape as you like it.

I've recently just gotten down to making custom head inserts for many of my puppets and it makes a world of difference!

One could always use thicker or higher density foam but not sure how the patterning would be affected if it's thicker.
When I sculpt a head, I only remove what I need for my hand or the mechanism which helps hold it's shape.
