I usually buy some cheap fabric that has the same stretch as the fabric I use -- so I use polar fleece for making patterns for antron or muslin for something that has no stretch like fur.

Is there enough room inside there for you to have two PVC pipes threaded up through the arms inside the body cavity? If so, couldn't you operate the arms sort of like oars in there? Maybe cardboard mailing tubes?

You can run boning both horizontally or vertically or both. It's kind of what works best. I'd say that Fozzie, being HUGE would probably need boning horizontally at his belly and neck with a few vertical pieces sewn in to give the whole thing stability. Sort of like a human ribcage.
