There are many types of foam. If you are wanting to carve a head like Miss Piggy then you would use a closed cell foam and it would be a block of it. If you are more into a pattern type. Then you can use a sheet of foam. I use 3/4 foam from Bestway Foams in IN. Also they do carry some big blocks...

I do my mouths last in the building my puppets. I constuct the head and then I start work on the mouth. My hand grip is pretty much what David Pannabecker uses...I have modified it some...to fit what I like.
As for the vacum form machine...
You picture came up this time. Looks great! I am a professional puppeteer and builder. I also build props for tv and stage as well. We have just started building mascots too. If I can help please let me know.
