Thanks. And, actually, the needles do get a little sticky when I sew adhesive backed felt. not enough to affect the process, but enough to feel weird. I just wipe 'em with scrap fabric afterward.

The felt I use has adhesive backing. I stick that on, glue the mouthplate to the puppet skull, sew the skin together around the skull, and then sew the lip to the mouthplate using the Henson Stitch. Just before I sewed Gobo's lip to his mouthplate. The Henson Stitch:

I just posted a photo of some skulls to my "From the Foam Up" thread. It might help you get some ideas.

For every puppet I make, I build three to ten foam skulls before I get the shape just right. I don't give out my patterns, but since these are from my big bag o' reject skulls I don't feel the need to be so protective. Hopefully these will help others develop their own patterns.
