General advice
Others can give you better specific advice, but I worked for years in film and video production, and also studied the subject in college, so here's my general advice.
1) Equipment comes and goes, but whether you're using a super-8 camera or the latest greatest digital video...
Great advice, and actually I'd been planning on that but figured I could narrow down the search with ideas from you guys. I also appreciate your point about the velcro not being as long lasting a solution as magnets. I'll have to ponder the options some more after my visit to the fabric store...
Wow, that was neat. Suddenly the magnet idea struck. I like that idea a lot, although it wouldn't be quite as versatile as velcro, which would allow placement of eyes, etc. anywhere on the head. Still, I like that idea.
Time to contemplate the options.

As far as picture size goes, you might want to keep those (huge) picture files online, but create a page of thumbnail jpgs that are shrunk down to the size you have them resized to in your table, with a link to the big picture. Did that sentence make any...

Just kidding. Sorry, I got the image of someone laying flat in a tub trying to dye some fleece. At least you don't climb into the washing machine and do it that way. And by the way, despite my link above, I am NOT endorsing that method for...
Great ideas, but this won't work for my 5 year old (or my 1.5 year old for that matter). I'm "stuck" with velcro, and it's sounding like I'm also stuck getting and dying some Antron fleece. Anyone used other types of fleece that would work as well and could be found pre-dyed?
Well, when I was a kid there was the Friendly Giant, Kukla Fran and Ollie, Captain Kangaroo, and Mr. Rogers, all of which used puppets to one extent or another, and all which I liked. Then when I was 4 a new show started that blew them all away, called Sesame Street. :p
